I'm coming into this discussion a bit late but was wondering what you used to attach the two part rear fender together? I would presume that you cut the old pin off with some tool like a Dremel. Did you machine another pin or buy one? Also, what did you do to compensate for the hinged part that the rearmost part of the fender rests on (the overlapping bit)? Did you gently sand it or was there enough room to accommodate the overlap? Thanks.

Hi Kevin-
For myself, old hinge pin was removed with a drift punch.
New hinge pin was ordered along with the other little bits needed, like the rubber grommets, etc.
New hinge pin was installed with anti-seize to prevent it rusting in place again.

I didn't address the question, as I was unsure what was being asked; if asking if the hinge flange (the part of the hinge that is spot welded to the underside of the short rear fender section) should rest comfortably in the recess of the main fender extension when closed, then the answer is yes.

Sometimes the main fender's extension (that the short rear fender rests on) needs to be cleaned/scraped, of tar and other road debris that will sometimes accumulate in there and build up between the large and small fender sections, the consequence being to prevent the hinge from fully closing without difficulty, and will then put a strain on the hinge if forced closed.

If I've misinterpreted the meaning of the question, please rephrase.

Like George, I used a drift punch to remove the pin between the two rear fenders. In this case I was able to re-use the same pin.

As you noticed however ... I have an issue with the two rear fender parts aligning. The original fender was so damaged I had to replace it. Like a dummy I didn't stage the two parts before paint and pin striping. At this point Im not sure what Im going to do. The right side lines up fine. I just need to figure out how to handle the left side. I have a ton of paint left over it it comes to that.

The good new is the headlight bucket finally came back. The cracked paint around the side mounting plates has been repaired. Now I can start working on the wiring harness. Im getting excited again. :-)

I just installed the new "blue" coil in the R69S. It has the additional grounding wire that Vech wrote about but it's not long enough to attach to anything. Where was it designed to go and how should I handle it? TIA.
