I have to differ with you on the clearance issue. There should be zero clearance between the bearing and that 1st gear rear thrust washer. Craig, If what I'm seeing in the picture is the washer that goes between 1st gear and the bearing it shouldn't at all figure into the shimming. The washer goes on the shaft then the bearing gets pressed onto the shaft against that washer. So there should be zero space there. I would put the plastiga...

Craig, I'm confused about the picture of the plastigage. Don't the bearings have to be on the shafts to measure end play? I'm using the Cycleworks measuring plate to calculate clearance. How did the shifter unit check out? I've got my 5speed apart also and the large cam gear was looking pretty ratty. The cam gear slots (for the shift forks) were getting rough. If the fist gear fork isn't getting pushed and held in place it could cause the gear dogs to not fully engage. I replaced it...

I've had some bad experiences trying to line up a tap with what I thought were the original threads. I'd yank the head off and start the (M14 x 1.25) tap from the inside of the head.That's much more likely to catch the original threads and the cleanup is easier.
